The method to make the metal template is perfect, but it is not necessary to make any wooden support. This template can be made on a flat surface without any support.

No sir, “some contrasting colors” will not make it look awesome, what you have just artistically created is already beyond awesome. I’m restoring a 101 year old building with huge castings over doorways and had no idea how to go about it-I sincerely thankyou for posting this and sharing!

It is heartwarming to see that a guy your age has become a Master of these skills. In an age where we are subjected to a lot horrible Modern architecture ( there is some great stuff as well, but much of it is just soul suckingly bad), it is great to see a true artisan who is able to repair and preserve classical architectural touches.

Why don't you make a template out of two plates? Let’s say the first one going in front will have a large polished chamfer, at an angle of +- 45 degrees along the entire profile, which will help “compress” the mixture from the front and push it further, and not just “cut”; the second plate will smooth out the relief and it should also be polished, and have an angle of 90 degrees. I think it will be faster this way, perhaps even in 1-2 passes. When you cut with a sharp edge, some of the mixture that has hardened on top spoils the surface, causing you to have to overlap and cut. But why... In general, it is more interesting to make matrices from silicone and polyurethane foam. You just make a matrix for the finished part - fill it with silicone, turn it over and make a support for the silicone, from plaster or polyurethane foam, fill in the plaster and wait for it to harden.. Then pull the silicone out of the support and remove it from the part. Ideally, make it from fiberglass and resin so that the shape is divided in half, where there is a bulge that will not allow you to remove the part (round at the end), make a cut in the middle of this circle on the matrix. It takes a little longer, but the result is amazing, a glossy surface without processing and a durable layer.

Well done you did an excellent job. An easier way is to slant your aluminium profile to prevent drag when forming a slurry cast. But the installation looks great!

Adds so much character to the area. Much better than bland, boring coving from B&Q! Those corbels don't look too dissimilar to what used to be in the house I grew up in, that presumably were also purely decorative, but added character to the arch that was holding up the wall above the hallway.
