You could do like a painted on resin/epoxy coating to seal the rock face. Cause you don't need the resin to be thick you just need it to seal the rock away from the room and by keeping it a thin painted on coat you shouldn't have to deal with heat or bubbles building up.

@2MuchColinFurze Solutions, Solutions, Solutions. I hope you, or your staff read this one, that will solve multiple issues in one swoop. Your problem is soft sedimentary rock, generating moisture and water mitigation issues. Now your solution, including that cool window you want, is actually straight forward!

1. On the far side of the structure, is to have an open shaft to surface. It should be either off set into your structure or farther back. This will allow you to keep the cool rock exposed while allowing airflow to the surface by install a grate of some sort at ground level. This will also allow light to come down as well. It will always be as dry or wet as the seasons dictate.
2. The window will be double glazed to prevent moisture from gathering due to the temperature differential, but it also can be opened to allow you to clean it, plus potentially run lines down from the surface. Cool!
3. The exposed pit / shaft will extend well below the final level of the garage. Here is where you will place that sump pump. In addition, I would install two leech lines under the garage floor in the rock, surrounded by gravel, to channel any water to the sump basin. Since you are going deep, you'll run into more water problems, not less. Also you can get to that sump basin via opening the window and climbing down.
4. Ventilation. You already installed an air inlet on the other side, now all you need is a set of fans to move the air out to that shaft and up to the surface.
5. All the electric / utility bits will be in one location. The power for the sump pump, the fans, and any lighting you require.
6. This solution also allows you with a nice emergency exit ladder if that's necessary.

Lastly, when you look out that window and get some light in, sort of like a cellar window, it will also encourage ferns and other plants to grow, giving you a cool view.

Could you spray, paint, or resin the rocks and dirt itself? You don't have to fill the entire area with resin. Just put some sort of barrier on the wall.

For the rock window, keep the original rock there. Just dig out behind it and use concrete to seal it off behind the rock wall.

Don't do epoxy because if it penetrates the ground you are introducing foreign chemicals to your local earth friends that keep your grounds healthy and liveable.

For your rock window problem...

Basically similar design to the model you made, having humidity sensor of some kind, initiate heat lamps and air conditioner to remove humidity out, and pump dryer air in.

You could add a spray foam insulation around the edges, out of sight to make it closer to air tight.

Instead a window you could have a Masshoosive hi-def Tv/ Screen of some sorts, may be framed in steel to look a window… take a picture of the wall face before you cover over it to play on the screen or put some sort of camera behind the wall looking at the rock wall… this would also solve messing around with structural side of things. Also a big screen you could use it like Mission Control, to look at cameras around your property and even link with bunkers around the world… even places like the ISS🤷‍♂️ (could look a bit like Silo which was playing on Apple TV)
Could be very futuristic/ sci-fi movie(ish)

Boiled linseed oil for the walls. It gets used a lot on hot rods/rat rods to preserve patina and bare metal.

Hard to explain, but have an idea. What about a metal box that frames the outside of the window but the metal box would be 4-5 feet long and you would push the majority of the box into the clay soil and leave a foot or so sticking out and seal/weld that part to the outside of the window. Would you get moisture? No way for it to get in, right?

Regarding the rock wall window, instead of doing that, save a column of the rock wall instead. When you get to the point where you want the column of rock to remain (you can do it anywhere it might make sense, not just at the far wall), reinforce that rock with resin as you continue to excavate around it until the column is free on all sides. Make sure the column is wider at the base and tapers as it goes up (like a skinny pyramid or stalagmite) so it will support its' own weight as you'll need to cut the top off so it doesn't interfere with the roof. The end product will look something like a freestanding chimney.

Very good Colin. But you are opening yourself up to an electrical disaster. You should really contact your electricity board. Your bunker is likely to make the local distribution network unstable and potentially under fault conditions your bunker could make the local pme network hot, meaning your bunker could be the epicentre of voltage gradients, meaning your property could have excessive voltage gradients becoming the better earth than the distribution transformer feeding your home. Personally you really need to get an earthing study done, to ensure under fault conditions of the local distribution electricity network, your bunker doesn’t effect the pme protection in your area.

For the rock wall window could you seal the rock face with a spray-on satin or matte finish resin onto the rock? That would let you frame out the window as its own sealed or semi-sealed chamber independent of the rest of the garage.
Or not.

Two things I get a lot:
1 You can't do that, and they are relating to that the thing I mention is impossible to do. A lot of times, when they object, I've already done it.
2 Going to buy parts for a project. They want to know what it is for, when I am asking for a specific part, and they want to know before they tell me if they have it. Their excuse is to better help me. When, if I tell them, I ask them if that helps them help me more, and they just stand there with a dumb look on their face. I even make them look dumb for the five minute explanation of what I am doing. Did that to a group of electricians who told me that amps did the work. He pointed at the heater near by, and I said good example, what is it rated in. None of them could even look me in the face, and the one writing up the order said we don't often deal with an animal of that color. No kidding!

Is "Do you realise your house is going to fall down without any dirt supporting it?" one of the questions? It takes a lot of ground to support the weight of a house, it's supposed to be spread out until the load reaches bedrock. The fossilised remains of the Flintstones.

I would recommend acrypol as an outside coat for the metal. Might be costly to cover that much surface area tho but it will definitely protect the outer of the metal if it’s completely covered.

It’s basically a roofing sealant used for roof repairs sometimes and can also be used a a protective layer to keep out moisture. I think it would work well for rust issues you are concerned about
